All under one roof. In control.
Having the entire carton packaging production process under one roof provides a number of important benefits. By managing processes such as design, printing, cutting, folding, gluing and finishing in-house, we maintain greater control over quality and production standards at every stage. This can also improve efficiency by reducing the need to transport materials between different suppliers, helping to minimise lead times and potential delays. Keeping production on one site also allows for better communication between our teams, quicker responses to your requirements and greater flexibility when making changes or producing bespoke packaging. Our integrated production facility provides a more streamlined, consistent and reliable service while helping to reduce costs and improve lead-times..

Neon-Fusion™ is a groundbreaking print process that bridges the gap between standard process colours and high-impact specialty inks. Imagine being able to print the vibrant colours you actually seen on screen. By integrating neon pigments directly into the traditional CMYK range, this method expands the printable colour range far beyond the reach of standard printing presses.
This extended gamut approach allows for the reproduction of hyper-saturated hues and glowing gradients that previously required multiple expensive passes or spot-colour overlays, making it an ideal solution for greeting cards looking to achieve "impossible" colours without the traditional cost of custom inks.
Neon-Fusion™ ensures that even the most subtle transitions maintain a super-vibrant, electric quality, effectively bringing the brilliance of a back-lit screen into the physical, printed world.

In a single pass, and with ultra-accurate registration, we are able to print a fine layer of shiny silver foil anywhere within the B1 sheet. You can design which elements of your imagery you would like to be metallic. From there, the sheet continues its journey through the remaining units on the litho press, applying inks over the foil areas turning them into fantastic shiny colours.

A classic way to enhance or embellish your product is to sculpt and mould the surface. Like everything at Windles, we have taken embossing and debossing to a new level (no pun intended). Working with skilled die-makers and machine operators has allowed us to explore the very boundaries of crisp, deep and precise embossing.
Try embossing printed designs, blind embossing or apply to our in-line Cold Foil - it really does transform your greeting card or product. A sharp emboss will pick up some beautiful highlights and shadows, adding depth and interest to a 2D surface. -
The die-cutting process is an integral manufacturing technique within the packaging industry. It involves the use of a cutting die, or forme as it is often called, that is loaded in to one of our die-cutting machines. Using significant pressure, the die is stamped in to the sheet to cut out all the shapes required on that design. The process is essentially a giant cookie cutter that is pressed into the material to form the desired shape of the product.
The ability to mass-produce custom products is where the real value of the die-cutting process lies. Die-cut packaging is easier, faster and more cost-effective to create custom packaging at a larger scale.

Hot-foiling, or foil-blocking as it is sometimes called, is a classic production process to add an extra effect to your design. Using a foil die and your chosen foil colour, we very carefully heat the die and press this through the foil, leaving the impression on the surface of your product.
Foil dies can be generated flat, textured or raised that all offer differing visual solutions. We can advise on these if you would like more information.
The choice of foil is quite extensive, far too many to list on our website, so it is well worth getting in touch to check availability. Foils can range from highly metallic, ultra-matt or perhaps you'd like a fluorescent. -
Also referred to as UV printing, spot varnish and spot gloss is a clear varnish which is applied to highlight certain areas on a page by creating a contrasting texture between a matt and a high shine gloss. Adding spot UV printing elevates your design in a way like no other. We apply a gloss finish to specific areas of your design you want to stand out and pair it with a soft, matt finish for an irresistible, high-contrast shine that’s sure to catch your customers’ eyes.

The folding and gluing process takes a pre-diecut ‘blank’ of flat material and turns it into a finished product. This could be a piece of packaging, carton, sleeve or 3D form. This is achieved by folding the blank along pre-creased lines and applying the adhesive that will hold the product together.
Our folder-gluer is capable of converting a wide range of solid coated and uncoated boards, at remarkable speeds. Not only super-fast, but highly accurate too, giving perfect consistency from 1 to a million. -
Pantones - The PMS uses pre-determined, published colour formulas to create a large number of ink colours. PMS stands for Pantone Matching System®, and is a standardized color reproduction system. Similar to the paint swatch guides you find at your favorite paint store, the pantone color chart contains thousands of color swatches created from a palette of basic colors. Each color has a 'PMS' number assigned to it. These numbers are used to identify the exact color needed. Using PMS inks is called spot color printing.
Neon Inks - Neon, or fluorescent inks as the are sometimes called, are based on pigments that have the ability to absorb ultraviolet light energy and immediately re-emit this within the visible spectrum. The effect of this is to cause the print to glow and appear very bright in daylight conditions.
Pantone Neon Inks are available using the reference 801, 802, 803… through to 814. You can use these when setting up your designs and files. Neon inks can be added or supplemented with the conventional Cyan, Magenta, Yellow and Black process inks, however we do advise getting in touch whilst you are working on your new products so that we can advise on how best to use Neon inks.

Carton packaging is produced using a range of materials and substrates, with paperboard and cardboard being the most common. Paperboard is lightweight, versatile and available in different thicknesses, making it suitable for products such as food, cosmetics, pharmaceuticals and household goods. Common substrates include solid bleached sulphate (SBS) board, folding boxboard (FBB), recycled paperboard and kraft board. The choice of substrate depends on factors such as the strength required, the appearance of the packaging and the type of product being protected.
One of the main benefits of carton packaging is its relatively low weight, which can help reduce transportation costs and energy consumption compared with heavier packaging materials. Cartons are also highly customisable and can be printed with high-quality graphics, branding, product information and instructions. This makes them an effective marketing tool as well as a practical form of packaging. Different coatings and finishes, such as varnishes, laminates and foils, can also be applied to improve the appearance, durability and resistance of the carton.
Another significant benefit of carton packaging is its environmental potential. Many paperboard and cardboard substrates are recyclable, and recycled fibres can be incorporated into the production of new packaging. Cartons can also be designed to be lightweight and use less material while still providing adequate protection for the product. When sourced responsibly from certified forests and produced using efficient manufacturing processes, carton packaging can offer a more sustainable option for businesses looking to reduce their environmental impact.
